Every adhesive vinyl decision starts here, and most people get it backwards. They assume cast is “better vinyl” and calendered is “cheap vinyl.” The real difference is how the film was made, and that manufacturing difference produces two materials with genuinely different behaviour — one of which is the wrong choice for a flat sign even though it costs more.
How each one is made
Calendered film is produced by squeezing a heated PVC mass through a series of rollers, progressively thinning it into a sheet. The process stretches the material, and stretched material wants to go back. That stored tension is the defining property of calendered vinyl.
Cast film is made by pouring a liquid PVC organosol onto a moving casting sheet and letting the solvents flash off. Nothing is stretched. The film ends up thinner, more dimensionally stable, and without the built-in memory.
That single difference — stretched versus poured — explains every practical distinction that follows.
What it means on the job
Shrinkage. Calendered film relaxes over time, especially under heat. On a flat panel this rarely matters. On a vehicle, where the film was stretched into a recess during installation, that relaxation pulls the edges back and you get lifting. This is the single most common cause of premature vinyl failure, and it is a material choice, not an installation error.
Conformability. Cast film goes over compound curves, rivets and corrugations because it has no tension fighting you. Calendered film can be coaxed with heat, but it is working against its own memory the whole time.
Thickness. Counterintuitively, cast is thinner. ORACAL 951 and 751C are both 2 mil; ORACAL 651 is 2.5 mil and 631 is 3 mil. The thinner film conforms better and its edges disappear under a clearcoat or a laminate more cleanly.

Those are ORAFOL’s own published figures from the Americas technical data sheets. Two things to note. They describe unprinted film in vertical exposure in Climate Zone 1 — the mildest of ORAFOL’s three zones. Horizontal exposure and hotter, higher-UV regions rate lower. And they are ratings, not warranties.
A separate caution: ORAFOL publishes a different set of figures on its European data sheets for the same grades, because those assume a Central European climate. If you find two durability numbers for ORACAL 951 and they disagree, that is why. For North American work, use the Americas sheet.
Where the money actually goes
The instinct is to spec cast for anything important. That is usually wrong, and here is the honest version.
Use calendered when the surface is flat and the exposure is moderate. A coroplast yard sign, an aluminium panel, a window decal, interior signage, wall lettering. ORACAL 651 at 6 years is more life than most flat signage is asked to deliver, and paying cast prices for a flat panel is money you will never see again. If the job might need to come off cleanly later, that is a different decision — see ORACAL 631 vs. 651.
Use cast when the film has to move, or has to last. Vehicle lettering and decals, fleet graphics, boat and marine work, anything over compound curves, and anything you want past the 6-year mark. ORAFOL lists boat and marine graphics under 751C and 951 specifically — marine exposure is punishing enough that calendered is not a serious option. Use the cast wrapping film for full wraps, and nothing else. ORACAL 970RA is the only grade ORAFOL lists for “long-term, complete wraps… conforms over curved surfaces, rivets, and corrugations.” Its repositionable adhesive is what makes a large panel installable at all. Watch the application temperature though: 970RA needs 59°F minimum, the highest of any grade here, against 46°F for most others.
Illuminated work is its own decision, and murkier than it looks. 8800 is explicitly “Translucent Premium Cast” and is the only translucent ORAFOL lists for thermoformed faces. 8500’s construction is not stated on ORAFOL’s current literature — its “Cal” suffix implies calendered, but an older ORAFOL sheet called the same product cast. One trap worth naming
ORACAL 641 is the economy calendered grade, and ORAFOL’s data sheet states plainly: “Not recommended for vehicle graphics.” It gets specced onto vehicles constantly because it is cheap and it is vinyl. For anything going on a vehicle, treat ORACAL 651 as the floor, not 641.
Metallics rate lower — always
In every grade, metallic colours carry a shorter rating than standard colours, and a handful of specific colours rate lowest of all. ORACAL 651’s brilliant blue is rated 3 years against 6 for standard colours. ORACAL 970RA’s bronze, copper and graphite metallics rate 3 years against 10 for non-metallics. If you quote a job on the headline durability figure and then produce it in a metallic, you have quoted the wrong number.
The short version
Flat and moderate exposure, use calendered and keep the money. Curved, mobile, marine, or long-life, use cast and don’t argue with it. Full wraps use the wrapping film specifically. And read the metallic row of the durability table before you quote.
