Letter Height & Legibility

How tall the letters need to be to read at a given distance. Traffic signage uses the federal minimum ratio; on-premise commercial signage uses the sign-industry Legibility Index, which penalises signs mounted parallel to traffic.

Don't use 50 feet per inch The old 50 ft/in rule of thumb is pre-2003 practice and FHWA has explicitly disavowed it — it "exceeded the visual ability of 30–40% of drivers aged 65–74" even under favourable contrast. The MUTCD moved to 40 ft/in in 2003 and to 30 ft/in in 2009. Measured nighttime legibility in TTI's TxDOT study came in at 24–34 ft/in, so 30 is a design floor rather than a conservative one. That same study also found brighter sheeting did not reliably buy legibility distance, which is why this tool has no sheeting-brightness multiplier.

Naming errors to stop repeating There is no ORACAL 5600 — the 5600 is ORALITE 5600 Fleet Engineer Grade, and several distributors get this wrong. There is no ORACAL 951M; metallics are colours within 951, not a separate grade. And there is no plain ORAJET 3169 — ORAFOL publishes 3169RA only.

On 8500 versus 8800, be careful: 8800 is explicitly "Translucent Premium Cast." ORAFOL's current 8500 sheet and product page state neither "cast" nor "calendered" — the "Cal" suffix implies calendered by ORAFOL's own convention, but an older ORAFOL sheet was titled "Translucent High Performance Cast." Confirm with ORAFOL before specifying 8500 for a formed face; only 8800 is listed for thermoforming.

A note on real widths. Nominal width is not always usable width — manufacturers publish actual widths that can run under the nominal figure, and edge damage on a shipped roll costs more still. This tool uses the width you enter, so enter usable width if you know it.

How this calculates. Pieces are nested in a simple grid with no irregular nesting, so this is a conservative floor. It tests both orientations and reports whichever fits more. Real yield on a plotter with ganged layouts usually beats it.

Four things to get right Types VII and X are discontinued — their products were reassigned to Type VIII between the D4956-04 and -13 revisions. Current Types are I, II, III, IV, V, VI, VIII, IX and XI. DOT-C2 is a width, not a brightness — 50 mm (2 in.) under FMVSS 108. C3 is 75 mm, C4 is 100 mm. A DOT-C4 tape is wider, not brighter. Read the colour exceptions — 5900 orange #035 rates 3 years against a 10-year warranty, and 9900 fluorescent orange rates 3 against 12. Work-zone signage is exactly where fluorescent orange gets used. There is no federal sheeting-type-by-sign-class table — the MUTCD sets minimums by colour, not by sign class, and its prismatic column names no Types. Your state DOT decides, and states disagree.

ASTM D4956-26 is the current revision; values here derive from the -19 and -04 texts and FHWA's D4956-09-based table, and are stable across those revisions, but -26 is paywalled and unchecked. ORAFOL's own 5900 data sheet says "Types III and IV" while its product page says Type IV — we publish Type IV. Never cite "D4946"; that is the architectural-paint blocking-resistance standard and appears as a typo in ORAFOL literature.
