On a multi-head machine, one thread break idles the whole head while an operator re-threads and backs the design up. Do that a dozen times a shift and you’ve lost more money than your thread budget for the week. The fix is almost never “buy different thread” first — work this checklist in order, because the causes are ranked by how often they’re actually guilty.
1. Re-thread the path — completely
The number-one fix is the boring one. Thread jumps out of a take-up spring or wraps a guide post, and the symptom looks like bad thread. Strip the path and re-thread from spool to needle, with the presser foot up so the thread seats in the tension discs. While you’re there, check for burrs on every guide the thread touches.
2. Change the needle
Needles are consumables — a slightly hooked or burred point shreds thread on every stitch. Swap in a fresh 75/11 (the 40wt standard) and confirm it’s fully seated, scarf facing correctly. If you’re running 60wt detail work, drop to a 65/9; forcing fine thread through the wrong needle is a classic shredder. More on pairings in our thread weights guide.
3. Check top tension — and the bobbin
Over-tight top tension snaps thread outright; the target for 40wt is typically 100–120g of pull at the needle. But don’t ignore the bobbin: a bobbin case packed with lint or wound too tight makes the top thread fight for every stitch. Pre-wound bobbins with consistent tension remove a whole variable.
4. Look at the design, not the machine
If breaks cluster in the same spot on every garment, your digitizing is the culprit: density too high, stitches shorter than 1mm, or excessive layered fills that turn the fabric into armor plate. Small text is the usual offender — that’s a 60wt job or a redigitize.
5. Hooping and backing
Flagging fabric (loose hooping) deflects the needle every stitch and fatigues the thread. Hoop tight, use the right backing weight, and float heavy items properly.
6. Environment and storage

7. Only now: the thread itself
If a single cone keeps breaking after all of the above, it may be old stock, a damaged spool edge catching the unwind, or simply low-grade thread.
